    Description: Burner rigs are routinely used to qualify materials for gas turbine applications. The most useful rig tests are those that can replicate, often in an accelerated manner, the degradation that materials experience in the engine. Computational fluid dynamics (CFD) can be used to accelerate the successful development and continuous improvement of combustion burner rigs for meaningful materials testing. Rig development is typically an iterative process of making incremental modifications to improve the rig performance for testing requirements. Application of CFD allows many of these iterations to be done computationally before hardware is built or modified, reducing overall testing costs and time, and it can provide an improved understanding of how these rigs operate. This paper describes the use of CFD to develop burner test rigs for studying erosion and large-particle damage of thermal barrier coatings (TBCs) used to protect turbine blades from high heat fluxes in combustion engines. The steps used in this study—determining the questions that need to be answered regarding the test rig performance, developing and validating the model, and using it to predict rig performance—can be applied to the efficient development of other test rigs.

    Description: In a continuing effort to develop higher temperature capable turbine thermal barrier and environmental barrier coating systems, Calcium-Magnesium-Aluminosilicate (CMAS) resistance of the advanced coating systems needs to be evaluated and improved. This paper highlights some of NASA past high heat flux testing approaches for turbine thermal and environmental barrier coatings assessments in CMAS environments. One of our current emphases has been focused on the thermal barrier - environmental barrier coating composition and testing developments. The effort has included the CMAS infiltrations in high temperature and high heat flux turbine engine like conditions using advanced laser high heat flux rigs, and subsequently degradation studies in laser heat flux thermal gradient cyclic and isothermal furnace cyclic testing conditions. These heat flux CMAS infiltration and related coating durability testing are essential where appropriate CMAS melting, infiltration and coating-substrate temperature exposure temperature controls can be achieved, thus helping quantify the CMAS-coating interaction and degradation mechanisms. The CMAS work is also playing a critical role in advanced coating developments, by developing laboratory coating durability assessment methodologies in simulated turbine engine conditions and helping establish CMAS test standards in laboratory environments.

    Description: Thermal barrier coatings will be more aggressively designed to protect gas turbine engine hot-section components in order to meet future rotorcraft engine higher fuel efficiency and lower emission goals. For thermal barrier coatings designed for rotorcraft turbine airfoil applications, further improved erosion and impact resistance are crucial for engine performance and durability, because the rotorcraft are often operated in the most severe sand erosive environments. Advanced low thermal conductivity and erosion-resistant thermal barrier coatings are being developed, with the current emphasis being placed on thermal barrier coating toughness improvements using multicomponent alloying and processing optimization approaches. The performance of the advanced thermal barrier coatings has been evaluated in a high temperature erosion burner rig and a laser heat-flux rig to simulate engine erosion and thermal gradient environments. The results have shown that the coating composition and architecture optimizations can effectively improve the erosion and impact resistance of the coating systems, while maintaining low thermal conductivity and cyclic oxidation durability

    Description: Extensive computational fluid dynamics (CFD) modeling backed by experimental observation has demonstrated the feasibility of using an unattached duct to increase the velocity and spatial spread of erodent particles exiting from a burner rig. It was shown that gas velocity and temperature are mostly retained if the inner diameter of the unattached duct equaled the exit diameter of the burner rig nozzle. For particles having a mean diameter of 550 millimeters, the modeled velocity attained at a distance 2.0 in. (50.8 millimeters) beyond the exit of a 12 in. (305 millimeters) long duct was approximately twice as large as the velocity the same distance from the nozzle when the duct was not present. For finer particles, the relative enhancement was somewhat less approximately 1.5 times greater. CFD modeling was also used to guide the construction of a device for slowing down the velocity of the particles being injected into the burner rig. This device used a simple 45 degree fitting to slow the particle velocity in the feed line from 20 meters per second, which is in the range needed to convey the particles, to about 3 meters per second just as they are injected into the burner. This lower injection velocity would lessen the severity of the collision of large particles with the wall of the burner liner opposite the injection port, thereby reducing potential damage to the burner liner by high-velocity particles.

    Description: A method and apparatus for the measurement of thermal conductivity combines the following capabilities: 1) measurements of very small specimens; 2) measurements of specimens with thermal conductivity on the same order of that as air; and, 3) the ability to use air as a reference material. Care is taken to ensure that the heat flow through the test specimen is essentially one-dimensional. No attempt is made to use heated guards to minimize the flow of heat from the hot plate to the surroundings. Results indicate that since large correction factors must be applied to account for guard imperfections when specimen dimensions are small, simply measuring and correcting for heat from the heater disc that does not flow into the specimen is preferable.

    Description: A high temperature damping test apparatus has been developed using a high heat flux CO 2 laser rig in conjunction with a TIRA S540 25 kHz Shaker and Polytec OFV 5000 Vibrometer system. The test rig has been successfully used to determine the damping performance of metallic and ceramic protective coating systems at high temperature for turbine engine applications. The initial work has been primarily focused on the microstructure and processing effects on the coating temperature-dependence damping behavior. Advanced ceramic coatings, including multicomponent tetragonal and cubic phase thermal barrier coatings, along with composite bond coats, have also been investigated. The coating high temperature damping mechanisms will also be discussed.

    Description: Future rotorcraft propulsion systems are required to operate under highly-loaded conditions and in harsh sand erosion environments, thereby imposing significant material design and durability issues. The incorporation of advanced thermal barrier coatings (TBC) in high pressure turbine systems enables engine designs with higher inlet temperatures, thus improving the engine efficiency, power density and reliability. The impact and erosion resistance of turbine thermal barrier coating systems are crucial to the turbine coating technology application, because a robust turbine blade TBC system is a prerequisite for fully utilizing the potential coating technology benefit in the rotorcraft propulsion. This paper describes the turbine blade TBC development in addressing the coating impact and erosion resistance. Advanced thermal barrier coating systems with improved performance have also been validated in laboratory simulated engine erosion and/or thermal gradient environments. A preliminary life prediction modeling approach to emphasize the turbine blade coating erosion is also presented.

    Description: This Technical Memorandum presents the current capabilities of the state-of-the-art Mach 0.3 Burner Rig Facility. It is used for materials research including oxidation, corrosion, erosion and impact. Consisting of seven computer controlled jet-fueled combustors in individual test cells, these relatively small rigs burn just 2 to 3 gal of jet fuel per hour. The rigs are used as an efficient means of subjecting potential aircraft engine/airframe advanced materials to the high temperatures, high velocities and thermal cycling closely approximating actual operating environments. Materials of various geometries and compositions can be evaluated at temperatures from 700 to 2400 F. Tests are conducted not only on bare superalloys and ceramics, but also to study the behavior and durability of protective coatings applied to those materials.
